Freeze dried vs spray dried

Both processes turn brewed coffee into a shelf-stable powder or crystal. That's where the similarities end.

Which method a producer chooses shapes almost everything about the end product - how it tastes, how it dissolves, what it costs, and how close it gets to the coffee it started as. Here's what actually happens inside each process, and why we picked one.

Spray drying (the industrial standard)

Spray drying has been the default for commercial instant coffee since the 1950s. It's fast, cheap, and works at scale - you can process tonnes of coffee per hour with a single unit.

The process, in one paragraph: brewed coffee is concentrated into a syrup by boiling off majority of the water, then sprayed as a fine mist into the top of a tower of hot air - typically 200–250°C. As the droplets fall, the water evaporates almost instantly, leaving dry particles at the bottom. Those particles are the powder you scoop out of a jar.

The problem is the temperature. Coffee's aromatic compounds - the molecules that carry floral notes, fruit acidity, caramel sweetness, everything interesting - are volatile. They start breaking down or flashing off at temperatures well below 200°C. By the time the droplets hit the bottom of a spray tower, most of the aroma is either destroyed or released into the exhaust.

What survives is caffeine, some non-volatile solids, and enough coffee-adjacent flavour that you recognise the drink. What doesn't survive is the character.

Some producers try to recover the lost aromatics - they'll condense the exhaust vapour and spray it back onto the finished powder. It helps a little. It doesn't get you back to what you started with.

We've actually tested low temperature spray drying a few years back, at 60-80 degrees C. We found that origin characteristics were preserved, but there was still the unmistakable "cooked" taste that instant coffee has.

Freeze drying (the specialty approach)

Freeze drying inverts the physics. Instead of removing water with heat, it removes water with pressure - at temperatures where the aromatics never have to face heat at all.

The process: the brewed coffee is frozen solid, typically down to around -50°C. Once frozen, it's placed in a vacuum chamber. Under low enough pressure, the ice sublimates directly to vapour without ever becoming liquid - skipping the phase that damages aromatics. The vapour is drawn off, and what's left is a dry, porous crystal that holds the original aroma structure intact.

The trade-off is time and cost. A single freeze-dry cycle takes 60 to 72 hours per batch, compared to seconds per particle in spray drying. The equipment is more specialised. The energy cost is higher because you're maintaining a deep vacuum and low temperatures for hours at a time.

But the payoff is that the crystals, when they meet water again, release something remarkably close to the coffee that went in. The florals still smell floral. The fruit acidity still pops. The cup tastes like a cup, not like a hint of a cup.

Why cold water matters

Here's a small tell that gives the game away: drop spray-dried powder into cold water and it either floats, clumps, or dissolves patchily. Drop freeze-dried crystals into cold water and they dissolve completely - you can build iced coffee, iced lattes, and overnight cold brew from a single sachet.

That's not a bonus feature. It's a direct consequence of the porous crystal structure that freeze-drying creates. The surface area is enormous, so the water has an easy time pulling the crystal apart. Spray-dried powder is dense and hydrophobic on the outside - it needs the heat and agitation of hot water to break in.

Why we chose one over the other

We started The Brew Therapy because we wanted specialty coffee to be available in the same moments that instant is - travel, office, hotel rooms, mornings you don't have time to make a pour - without giving up what makes specialty specialty. Spray drying would have been faster to launch and cheaper per capsule. It also would have made us just another instant coffee brand.

Freeze drying is slower, more expensive, and requires a facility that most instant producers wouldn't build. But it's the only process that keeps the origin intact from brew to cup. So that's the one we run, in-house, in Singapore.
